If you produce roofing sheets and notice that the cutting length is not correct, you are not alone. Many roll forming machine operators face the same problem: the counter or encoder does not measure the sheet accurately, and the final length is inconsistent. In this article, Arno from Steelmama shares four practical steps to solve counter inaccuracy on roll forming machines. These solutions will help you get accurate cutting length, reduce waste, and keep your roofing sheet production running smoothly.
The counter on a roll forming machine relies on an encoder to measure how much material has passed through. If the encoder signal is wrong, the cutting length will be wrong. Before checking the encoder, however, you must confirm one basic thing: all manual operations are working correctly. Make sure the machine's forward, reverse, cutting up, and cutting down functions are all normal. Once you are sure the manual working is correct, you can move on to the four common causes of counter inaccuracy.
The first and most common cause of length inaccuracy is that the encoder is not tight against the sheet. The encoder must grip the sheet firmly so it can measure the length accurately. Use your hand to check the contact: when you press the encoder against the sheet, it should feel very tight. If it is loose, the encoder will slip, and the counter will show the wrong length. A tight encoder is the foundation of accurate length measurement on any roll forming machine.
The second step is to confirm the encoder direction is correct. On the touch screen, forward the machine slowly and watch the length display. When the sheet moves forward, the length should increase. When you reverse the machine, the length should decrease. If the counter increases when you reverse, or decreases when you forward, the encoder direction is wrong. Correct encoder direction ensures the counter and the actual sheet movement match, which is essential for accurate cutting length.
The third problem is in the touch screen parameters. You must confirm that the pulse parameter for the length is correct. Here is a simple test: produce several pieces and check whether every piece has the same length. If every piece is the same length but that length is not the length you want, the pulse is consistent but the display length is wrong. In this case, measure the actual length you get, input the display length and the actual length into the touch screen, and press correct. The system will automatically change the pulse, and the counter will then cut the correct length. This length correction function is a powerful tool for fixing counter inaccuracy without changing hardware.
The fourth possibility is that the encoder itself is broken. Before replacing it, confirm that all encoder cables are connected correctly. Loose or damaged cables can cause a counter signal failure. If all cables are connected properly and the length is still not correct, the encoder is likely damaged. Replace it with a new encoder, connect the new cables, and then repeat the first three checks: encoder tightness, encoder direction, and pulse correction. After these steps, the cutting length will be OK.
Check manual operation – confirm forward, reverse, cutting up, and cutting down are correct.
Check encoder tightness – the encoder must be tight with the sheet.
Check encoder direction – forward increases length, reverse decreases length.
Check pulse and use length correction – input display length and actual length, then press correct.
Check cables and replace encoder – if all else fails, install a new encoder.
